-Electrochemical Machining is a term given to one of nontraditional machining that uses the chemical reaction associated with electric current to remove metals.
The process is depending on the principle of anodic dissolution theory for evaluating material removal during electrochemical process.
In this study the ECM was used to remove the metals from the internal hole of the work piece (medium carbon steel 0.35% C) by immersing it in electrolyte ((250 g) NaCl to every (1 litter) of H2O).
The tool used was made from brass.
This study focuses on the effect of the change in gap size, the effect of the current density, and the effect of the tool roughness on the Material Removal Rate (MRR) and Surface Roughness of the workpiece.
The results obtained showed that:-Increasing of the gap size between the tool and the work piece from (1mm) to (3mm) leads to increase (46%) in the surface roughness of the workpiece, while the Material Removal Rate (MRR) and dissolution rate decreased to (16%) at a current density of (2.856 Amp/cm2).
Increasing of the current density from (2.4485 Amp/cm2) to (3.6728 Amp/cm2), the surface roughness of the workpiece decreased approximately (31%), while the Material Removal Rate (MRR) and dissolution rate increased and gave efficiency of the process (93.9%) at a gap size of (1mm).
At using a smoothing tool of (2.65μm), there was decreased (23%) on the surface roughness when compared with the results of the tool of roughness (3.384μm).
The decrease was (39%) when used with currents density from (2.4485 Amp/cm2) to (3.6728 Amp/cm2) at a gap size of (1mm) and no effect on the material removal rate was noticed.
The Statistical Package for Social Science (SPSS) software was used to predict the results.
It was found that for the surface roughness the coefficient of determination of the prediction was (0.982) and the accuracy of prediction (97.15%).
For the Material Removal Rate in (g/sec) units the coefficient of determination of predicts was (0.991) with accuracy of prediction (98.29%) and the dissolution rate the coefficient of determination of predicts was (0.992) and accuracy of prediction (97.38%).
