The objective of this thesis is to develop tools that help the designer in analyzing the error between two matching surfaces; the data associated with the error between two matching surfaces are too huge and need to be filtered into meaningful information.

This research shows the suitable ways to represent error, to achieve data reduction and how detailed.

Representations that may then be used as a part of engineering, clinic, virtual and other CAD applications.

Visual analyses have been made of two matching surfaces, the visual analyses of error are discerned by the human eye but are difficult to characterize or describe.

Therefore statistical tools analyzing of error have been developed to provide effective visual inputs that the designer can interpret of meaningful information .

The comparison between two matching surfaces was done by using two techniques, the first one called distance error (difference in elevation between surfaces) and the second one called angle error (angle error is computing surface orientation as a function of angle 9, based on the deviation between normal vectors on the two matching surfaces).

Where the angle error technique has never been attempted before, it is has a big influence especially in tool path generation and inspection by C.M.M.

A comparison has been made between the two adopted techniques of surface generation (fitting and interpolation) depending on several standard functions (sine- cosine functions, exponential functions and power functions), where the two techniques have been applied to analyze the representing error visually and statistically.

Fitting and interpolating techniques have been implemented for the design of several sculptured surfaces to illustrate the system flexibility.

Then the design results have been implemented in manufacturing three of these surfaces using three axis vertical CNC milling machine tool with ball end mill cutter.

These methods can be used in a variety of CAD/CAM applications and they have proven to be effective as demonstrated by a number of examples using real data from mathematical functions.

By applying the proposed surface models the similarity factor was found to be ranged between 84.86% for one model to 100% for other models that are reconstructed by the adopted fitting and interpolating techniques.

Matlab (version R2010a) software, Siemens PLM Software UGI NX8.0.0.25 software and VERICUT (version 7.1.6) software have been used in this research for implementation as well as for graphical representation, tool path generation, CAD Model design, machine and cutting tool were simulated and the final part compared with the CAD Model by using these softwares in TU-Bergakademie Freiberg (Germany)).
